I have a J-Serial X-Metal Juliet and a JI-Serial Plasma Juliet... both are giving me a hell of a time with both OEM and custom cut lenses. I can get the lenses in, but it takes a LOT of effort to hold the orbital tight enough to get the orbital screw to engage.
I put a brand new set of OEM Titanium Polarized lenses in the XM and got one wear before I started to see stress-related delamination at the pinch point. I removed the custom cut lenses from the Plasma frame before they could start to fail.

I understand there are differences between every frame because of how they were manufactured, but has anyone modified the lens groove within the orbitals to loosen the fit around their lenses?

And although I am sure you already did, please check the channels and clean them out.

If you look thru your lenses at you pc monitor you can see the stress points.
Great googly moogly...I can't believe I didn't think of that.
Well...I tried fitting the Titanium Polarized lenses into a P-Serial Plasma and they fit perfectly. So, they'll stay there for a while. The custom lenses needed to be trimmed heavily to fit my daily wear Carbon frame... using X-Man's suggestion, I was able to determine where to remove lens material for a proper fit. Thank you sir!

That's what I did recently. I picked up a pair of the old Pennys, and noticed that any lens greater than 0.18 mm thickness (such as all the NXT lenses from Linegear) wouldn't fit on one side. I took a careful inspection and realized the rail on one side was shallower and narrower than the other one. I used a 2 mm pointy round file to file the inside wall of the rail 45 degrees. It took me roughly 10 hours to make sure both sides were equal.

In addition, if you have to push the frame together hard for the screw to lock, you might want to check if the hole for the screw still has perfect threads. It's possible that they could be wearing out, causing the screw not to be able to grab if not going all the way in. In that case, you might need a longer screw.

I emailed Linegear and used their temple screw instead. They confirmed that the temple screw is the same as the orbital screw but slightly longer, so I filed down the temple screw and used it as an orbital screw. Good luck
